There's about a hundred reasons why the 4x4 would fail. Getting codes read is the first step, with a proper scan tool.

Could be a whole host of reasons. Could be anything related to the vacuum lines, vacuum sensor, hub seals or the switch on the dash.

Hub seals, vacuum sensor/lines not applicable to OPs truck.

Could be the switch, front axle disconnect, module, wiring, t-case internal, shift motor. As others have said, knowing what codes are present will greatly help out.

It's probably still under warranty.

Some times you're better off taking it to the dealership.

If it's being commanded into either 4hi/4lo and it isn't achieved, there will be codes. You'll need a proper scan tool to retrieve them since they won't be in the PCM. The codes are your best friend to diagnose it.

IJW84: Does he happen to have a 4 Auto button or mode on his 4x4, besides the lock and low? If so, then he has the 44-44 transfer case, which means it has clutches inside. 4 lock is not really 4 lock, it will only engage and stay in 4 lock when it feels slippage. Its a "smart" transfer case, so to speak, not the traditional "old school" style. Sometimes its slow to engage, especially if you try to "gun it" after putting it in that mode. With mine, sometimes I have to start slow, and/or turn the front wheels slightly to get it to engage quickly.

If no 4 auto button, then its the 44-45 transfer case, and something is definitely not right if its not engaging.
