I'm tossing around the idea of having a shop spray on line-x or rhino lining so I only have to do it once.

but I have to do something about my drivers door because it's has some bad rust and the paint is bubbling so I csnt jusy put the liner right over the rust correct?

Or will the liner so the rust?

weld a patch panel over any holes, dont spray it on use a roller so you can get a thicker coat.

The problem I have with that idea is it looks great at 1st but after a few years in the sun, the bed liner starts to fade.

I would scrub off all the rust with a soft grinder or metal brush on a drill head. When you're done the rust will be gone and hopefully you don't have a rust through holes. Clean out the bed and get rid of all the rust pariticles and paint the effected bare areas with a zinc chromate primer paint (I'd locate the paint first). Zinc chromate was used in aircraft to prevent rust. It's toxic so as soon as it dries apply the bedliner coating over it. Make it nice and thick in those rust areas.

This is roll on

This is spray on (use a mask)

How about sandblasting the rust? Fairly easy just messy, but looks good and leaves smooth surface.

My concern is that after I sand off the rust, there may end up being holes or pieces of the driver door that are now missing because they were rusted through..

is my only option a new door? :(

If the frame is okay you can patch it. If the frame has mils issues you can patch it.
