I plan on buying a 04-07, 5.9, manual, 4x4. I plan on buying stock and giving it 400-500 HP while still being able to get good mpg's when I don't want the power. I have done research and I plan on building the truck so it can handle 600+ HP (at least 100 more HP then I want the truck to have) , my plans are to get a smarty sr with gauges or a smarty touch. straight pipe it with 4" or 5", 50-60 HP injectors, lift pump, ARP head studs, AFE or AEM intake and south bend NV5600 clutch. so what part of this do I need to change, not do and what do I need to do that I don't know about? thank you

I don't know as much about making power with the 5.9's but you will want a larger turbo added to the mix.

you seem to be on the right track. a few points though....the stock intake will support up to 500hp. if your goal is 4-500hp, its not something that needs to be changed unless you want just want to or plan on the 600hp. the same goes for the injectors. 4-500 on stock injectors is do-able. with an EFI live tune you could make over 500hp with the stocks. i probably wouldnt upgrade the injectors unless they need to be changed for your goals, CR injectors are big $$. 06-07 5.9's have the ability to be tuned with EFI live which is the way to go. 04-05 go with smarty.

from what I have read EFI live is good as well as smarty, but with EFI you have to do mapping. I don't think that is something that I want to get into. I will prob get an intake and injectors that can handle more. id rather over do it and be safe then on the boarder and possibly break something and spending more in the long run. by intake I assume you are talking about the manifold?

EFI live makes more power and gives better control of the transmission. are you keeping the stock turbo? do you plan on towing? 500hp is easily achievable. building the truck to make 600+ hp requires a good chunk of $$ and parts if you want it to still be reliable, and if you dont plan on taking it that far you could just be wasting money is the point im getting at.

I don't know if I will keep the stock turbo, still doing research on all of this. I wont be towing anything heavy, just light stuff. it doesn't have to be 500hp, I would just like to have it somewhere in between 400 and 500hp while still getting good mpg's when driving easy. I want to make the some of the weaker on the truck that can only 500ish hp, stronger. I just don't want to push the limits on things breaking. research I have done made me come up with $6-$8 grand worth of parts, so I know it will be spendy.

upgraded clutch, exhaust, and a good tune will put you where you want to be. head studs are a good investment, and gauges are a must. as long as your not constantly beating on the truck that will be a reliable set up. if you choose to upgrade your injectors but keep the stock turbo, i wouldnt go bigger then 50hp sticks and remember to keep and eye on your egt's (especially when towing). over 50hp sticks, you should consider upgrading the turbo.

If you plan on making that much power you will definitely need a bigger turbo, cp3, to supply fuel demand so you won't drain the rail, and not starve the fuel system. Intake manifold, such as the Banks Monster Ram. My wife just installed a BD Diesel Performance Super B Special turbo for her 06 5.9 Cummins with hs Mini-Max, the kit comes with a free flow exhaust manifold. If you just get injectors, and tuner, your stock turbo will be starving for more fuel, and will not work properly for the fuel demand, been there done that lol, with my 03 Cummins. Personally, I would go with a 04.5 to 07 it has the HE351, 03 to 04 with HE341 stock turbo, also has a bigger waste-gate actuator.

thank you all for your help. I think for now I will just get intake, exhaust, programmer, clutch and gauges with a fuel rail gauge. ill see how I like that and where I want to go from there.

The V2 allows you to do your own tuning but if you go with an autocal you pick the tuner that you want to write your tunes, then load them just as you would with a smarty. If I had a choice between smarty or EFI live, it would he EFI Live hands down. You will have more control over the engine, make more power and run cleaner. EFI- live is just engine tuning software, nothing for the transmission.

As far as the rest goes, this is what I have heard time and time again.... Air before fuel! If you over fuel that turbo your EGT's are going to soar high and fast. The stock fuel system is capable of flowing more fuel then the stock turbo can handle. Add a larger charger before upping the fuel. You can always pull the fuel back, but you cant add more air from a maxed out turbo.
If you are looking to throw a few parts at it now I would just go with the clutch, gauges, tuning, exhaust and leave the intake for when you can use it's potential. As previously mentioned, the OEM set-up (air cleaner) is very efficient and will flow more air than you can use (running a stock turbo). It's your money, but the couple hundred $ will only net you a louder turbo sound.
