I try to fill whenever I get to 1/2 with the theory that head pressure will help the pump work less and try to never run it really low. I don't know if it really helps the pump much but at least I'm not fearing being stranded on the side of the road. After reading 29 into a 32 that was very nearly empty makes me wonder about where my 26 actually is when I sputter to a stop so anyone with a 26 chime in if you have had an experience.
Actually your theory is partly correct.. the other reason is that fuel cools the pump so when you run it low, it actually overheats the pump.

Gypsy you are correct it does cool the pump which is very important but if the pump stops picking up fuel from sloshing the pump will rev up only to bog down when the fuel returns and that can't help it. Many $ to replace a pump and many reasons to keep 4 or 5 gal. in it whenever possible. I start planning to fuel when I get 1/2 and try not to see 1/4.

My 2011 RAM 1500 QC 5.7 has taken as much as 24 into the 26 gallon tank but that's only after pushing well into the fuel warning lamp, and DTE reading under 15. Not going to tempt fate more than that. I'm currently at 87K miles and still on original plugs, with MPG of 13/17.

So it happened
.
Have been getting 28 gallons into the fuel tank running 15 or 20 miles past empty. Today I was towing heavy and didn't want to get off the highway to fill up during 5 o'clock traffic.So I pushed it a little farther. I knew I wasn't getting 10 mpg probably more like 7 or 8. Ran out of fuel a few miles from where I was going to get off and filll up. Had a half gallon in a can in the back and that got me to the nearest station. So much for a 32 gallon plus reserve tank. This is what went back in.

I never able to get 32 in my HD either. WTF Dodge??

My 2000 Cummins came with a 35 gal. tank but I have no idea what it actually holds or if there is a reserve. Some times I would run it to just above the empty mark and it would take 33 gal. One time I ran it down to a little higher with a little gap between the mark and the needle and put in 37.5 gal. I reported that station to Az. weights and measure dept. for an inaccurate pump. At the time there was a rash of pumps in Az. that were rigged to scam customers. It was so bad in Cal. at the time that some pumps were set up to be accurate for the 1st 5 gal. so that they could beat weights and measure certified 5 gal cans before they started scamming. My point is if you know your gauge you should be close to estimating how much to fill it and if that's off it might be the pump.

I filled my truck with the low fuel light on and it only took 98 litres, which is just under 26 gallons. It showed around 25km to empty before it went to just low fuel. I've had all the recalls done including the one thats supposed to correct the fuel guage so I guess my reserve is 6 gallons since I have the 32 gallon tank.

Keeping at the least a 1/4 tank will help prevent overheating of fuel pump and decrease risk of picking up any possible moisture or dirt. I mean for the sake of pulling off highway why risk an unwanted expense or possible pump breakdown on highway.

I agree, I try to never go below 1/4.
