New Dorman Climate control panel seems to 'lose control'

I recently experienced a set of 'cascading' errors with my 04 Ram climate control system:
Fan blower was fried/baked hard and thus replaced.
Intermittent fan stoppage due to the 'cooked' ignition switch contactor - replaced.
I also confirmed that the blower relay and associated fusing were good and the blower was good.

I also replaced the OEM climate control knobset. I used a new Dorman 599212 Climate Control Module. It is simple -- 3 knob (blower, temp, vent mode) and two switches (AC, Defrost).

In the last 3 trips, the Climate Vent Control knob was set to upper dash vents for normal A/C. About 30-45 minutes into each ride, the air flow would stop normal flow from the dash vents. It does not seem to be sending air anyware. The fan runs normally and will change speeds normally based on the knob setting.

Once I turn the truck off and start it back up for the return trip, the Climate control selector works normally - sending air flow to the selected position. Then is loses control again about 30-45minutes down the road.

I pulled out the blower motor and reached up to the blend door to check that it was not broken or flopping.
It is in the correct position and has spring tension on it.

Does anyone here have any ideas? (other than warranty replacement) The OEM climate module module that I took out never showed this behavior. The only other changes to the system have been the resistor and the ignition switch.

Could the Dorman module be defective ?
