Damn Smiley you've had nothing but problems with that rear diff. Maybe a thinner gear oil would lubricate everything better since things are spinning faster than stock?

I have tried both 75W-90 and 75W-140 had failures with both. I figured the 75W-140 would be better protection since faster equals more heat is likely.

All was good on the rebuild until now and it sounds terrible. I hate the 9.25 axle.

Same when cold though so why would that matter?

Because although you may let the engine warm up when it's -50F, you can't really let the rear end warm up unless you drive very slowly for a fair distance. If you let the engine warm up and take off at highway speeds when it's very cold and you have thick oil in the diff(s), it's like taffy and can't lubricate. Until it does warm up and thin out, a ridiculous amount of friction/wear and heat are taking place, but it is localized on the gears & pinion.

My dads 9.25 had to be rebuilt about 120k too. Completely stock.

I think my issues are due to the regear to 4.56. It must be too many rpms or something.


Do you have the stock rear cover or after market ?

Have you ever put a temp gauge to the rear end to see what your temps are like. ?

Ram seems to think from what I can figure is there is not enough fluid to cool the rearend with a thinner 75/90w oil like the 2500s so they spec out the thicker 75/140 to help cool it.

Just wonder like you said the 4:56s are heating it up to much for the smaller amount of oil to be able to cool.

I was thinking the same thing ? Maybe try a 90 wt ...
Seems more mechanical to me like to much or not enough backlash in the ring & pinion , either way too tight or too loose will cause issues . Sounds like maybe too tight would cause more noise while under normal load and too loose of a backlash would cause an audible and feelable clunck .

Exactly what I was going to say. I bet it’s just improper installation doing gears is not as simple as most think. Its kinda a big deal.

Technically a thinner oil will heat faster BUT shead heat much faster that a thick one. The thick one will just take longer to get hot BUT once its hot its much harder to cool.

I think Smiley does have an aftermarket diff cover but I don't remember what kind or if it has added capacity.

One of the things that drew me to the MH cover was the added capacity. More fluid = better cooling.

He has the G2 cover. Which is what I was going to buy for my 1500 when I had it

I agree; dealership put my 410's in and put to much tension on the pinion bearing, it lasted 20k. Then had a local shop overhaul the rear end by installing new bearings throughout, it sounded like an old hound dog moaning and groaning. Made the strangest noises.
