Okay,
So I've been dealing with this for a hella long time now. So what I did was get a replacement steering shaft (from the steering wheel to the rack). Pulled the existing steering shaft and did a side by side comparison. No difference. What I did note is the connecting bolt on the U joint to the rack is flanged and the bolt hole is recessed for that flange. Apparently when I had rebuilt this truck I had seated the bolt from the wrong side of the mount hole on the U joint causing all of the intermittent issues. Re-installed the bolt correctly when I put it back together and haven't had an issue for two months now. Still don't understand how this could of caused the issue but it seems to have done the trick.
